I've got that drover front clip in the back yard you can use Phil, for a comparison or to chop or whatever. It's only getting pissed on when I've had too many beers in the workshop

ok so I have decided to cut and fiberglass in the gap. slightly more than welding a pannel in but should come up well. also meens I can take a extra 20mm or so and have a smooth edge
also going to pinch the firewall in..

If you can Phil, take LOTS of pics and do a complete write up... Iv cut my drivers rear at present.. about an inch or so.. yet to decide how to get it to go back into place, but thinking once the vertical reinforcments are removed, delengthened, I should get away with a bit of snip and fold action to get it to follow the upper side of the line.. if that makes sense..

I am not a very good fabricator, I am pretty bad, but this is what I did.
Image
with the angle grinder (made a stencil for the other side too.)
Image
used the scissor jack between the stock wheel and the steel from insdie the wheel arch to meet eachother.
Image
stitch welded it every inch or so (as I am not a good enough welder to seem weld it)
using this method I avoided the firewall which probably opened up the inside to the risk of rust so I went to "BODY SHOP" and bought some tacky rust proofing stuff which I sprayed down the hole from the inside.
I sprayed lots of that in hard to get places and haven't had any problems yet (so far so good)
this fits 33's with a 2" body lift and the front axle moved forward 20-30mm.
I used garden edging bolted or screwed up underneath the wheel arch which gives me about 130mm from the body and sikaflex to hide the awful stitch welding.

A little kick in this one due to the battery box
Image

It fitted 36s okay, and the rear was cut the same with only a 50mm bump stop extension

Its still open @ the moment but hopefully Monday on my day off I will have the rear gaurds welded and the fire wall closed up. Iv got to tack some steel in there and mark a spot for a bolt so I can still have a mounting point for the gaurd down on the firewall, attari4x4 thanks for posting my picks up for me. Steaky leave that cat alone

Guard tech ripped from my build thread back when guard chops were not that popular

The guard was cut to the bottom of the factory 'pressed' arch, getting rid of all the rust in the guard seam.
Image
Front was also done!
Image
Image

The inside view of the drivers rear guard, that support was a bit of a mongrel to cut through (rolled edges) so we just oxy'd it thru.
Image
Did exactly the same to the passengers rear and then started cutting and bending the filling plates. Used about 6-8 different sections per guard of 0.6mm zinc coated steel (same thickness as most of the zuk body panels). All of these segments were 'butt' welded together with the oxy, therefore no double panels and hence no where for moisture to hide and rust to form!
Nearly complete
Image
And done!
Image
Completed passenger inside
