Hi guys, What gauge steel should i be using for rust repairs on a sierra floor pan and bonnet corners under the windscreen? Does any one have any useful threads or videos that they would recommend for rust repair pointers? Especially on how to form curves by hand, I'm thinking of trying my hand at using a sand bag and dolly etc…. cheers

.95 cold rolled steel ive just started doing rust repairs on another car I have.. never done it before  I bent that over my hand, just small curves at a time and don't localize it in an area, more or so just getting your tongue in the right spot. you have to stitch weld that size, use 0.6mm wire on argonsheild light. Will make life MUCH easier for you. 90 degree bends easy enough if you have a vice and some angle iron and a soft blow. I just sat on youtube and watched some mig welding vids to learn tbh

Gday, Have you got a battery operated 4" grinder? If so....head down the local wreckers or tip armed with your grinder and cut out the approximate shape out of another panel.

Bangn did you overlap that steel or is it butt joined? Hopefully i can find a place that sells small amounts not a 1200x1200 sheet! hairy thats a good idea but most of the suzis at wreckers I've looked around my area are rust buckets unfortunately.

I used 2mm zink stuff. Welds easily and I didn't care about looks.

Even with weld through primer im not keen to risk it in a High rust risk area on the sunroof. keep with the .95 mm, other shits just too hard to hand shape. Dont use galv either, weld fumes are very very toxic on galv when it turns gaseous

yeah I've done a bit of welding on gal and it is a pain in the ass!!! anyways picked up some .95 this arv so ill be giving some repairs a whirl soon…. fingers crossed it works out alright hahaha.

yeh the splatter is bad, but the danger of it outweighs it anyway  something I learnt the other night, I did a really nice patch in, but when grinding it down I went down bit too far, so tried building my weld back up. Ended up just making the metal brittle from welding it twice and cracked easy when twisted.

I don't think the small amount of fumes you'd get from doing the odd spot of welding at home on gal is enough to do any damage. Think it's more the guys doing it 10-12 hours 6 days a week that will have an issue
